Poly mailer bags are the first layer of packaging your customer actually touches, and one of the easiest places to save the wrong money in live-commerce or cross-border shipping. Too thin and parcels split in transit; too thick and you pay for film on every shipment; the wrong adhesive and one return wipes out the margin.
This guide works through structure, thickness, sizing, closure, printing and packaging compliance so you can specify mailers with confidence.
1. How Mailers Differ From Plain Poly Bags
| Feature | Plain poly bag | Poly mailer |
|---|---|---|
| Film structure | Usually monolayer, moderate tear strength | Co-extruded three-layer PE for better tear resistance |
| Closure | Needs tape or a heat sealer | Self-adhesive strip, peel and seal |
| Opacity | Often semi-transparent | Opaque, matte or gloss finish |
| Return features | None | Optional tear strip or second adhesive line |
| Typical thickness | 30 to 45 micron | 50 to 80 micron |
| Water resistance | Waterproof bag, seams can seep | Fully sealed and waterproof |
2. Choosing the Material and Structure
- Co-extruded three-layer PE — outer layer for abrasion and print, middle for strength, inner for sealing; the mainstream structure for apparel mailers.
- Recycled content — 20% to 80% post-consumer or post-industrial PE is available; higher levels support sustainability claims but affect clarity and film feel, so approve a sample.
- Surface finish — matte reads more premium and hides fingerprints; gloss prints brighter at a slightly lower cost.
- Recyclable alternatives — mono-material PE, paper padded mailers (kraft with paper lining) or compostable options suit brands with public sustainability commitments.
- Avoid — using a clear resealable PP bag as the outer mailer; puncture and drop resistance are too low for long cross-border routes.
3. Thickness: Match the Category and the Journey
| Scenario | Suggested thickness | Notes |
|---|---|---|
| T-shirts, shirts, light knits | 50 to 60 micron | Baseline for domestic delivery or single-item shipping |
| Hoodies, denim, jackets | 60 to 70 micron | Heavier parcels with hard corners that abrade the film |
| Cross-border, multi-leg transit | 70 to 80 micron | Higher drop and stacking requirements |
| Inner bag (inside the mailer) | 40 to 50 micron | Two-layer protection beats simply going thicker |
Watch the gap between nominal and measured thickness: two bags both marked 60 micron can differ noticeably in weight and tensile strength. Verify by weighing or tensile testing before the bulk order rather than trusting the label.
4. Sizing: Category Reference and a Simple Formula
Rule of thumb: bag width at least the folded garment width plus 2 to 3 cm, bag length at least the folded length plus 3 to 5 cm. Mailers come flat or gusseted — choose gusseted for bulky items or multi-piece sets.
| Category (folded) | Common reference size (W × L) |
|---|---|
| T-shirt, shirt | Around 250 × 350 mm |
| Hoodie, knit set | Around 300 × 400 mm |
| Jeans, trousers | Around 350 × 450 mm |
| Jacket, compressed down | Around 400 × 500 mm |
| Footwear, multi-piece sets | Around 450 × 600 mm, or gusseted |
5. Closure, Tear Strips and the Return Journey
- Permanent adhesive — single-use seal, lowest cost, fine where returns are rare.
- Resealable adhesive — customers return items in the same bag, removing a second packaging cost that e-commerce brands routinely underestimate.
- Tear strip — a cleaner second opening, useful for subscription models or higher-ticket items where the packaging is kept.
- Low-temperature adhesive — standard adhesive can lose tack in winter shipping or cold air-cargo holds; specify low-temp glue for Northern Hemisphere winter exports.
- Adhesive reliability — strip width and coat weight decide seal strength; compare those two parameters before comparing price.
6. Printing and Brand Presence
- One or two colours is the norm; large solid areas add a little to cost.
- Leave a label area — around 120 × 160 mm of blank or light background keeps shipping labels and barcodes scannable.
- Inside printing — return instructions, care tips or a QR code turn the packaging into a second brand impression.
- Plain bags plus a sticker — the cheapest bridge for trial orders until volume justifies a printed version.
7. Packaging Compliance: Three Things to Confirm Before Export
- EU PPWR — the packaging and packaging waste regulation tightens recyclability, recycled content and minimisation requirements, so prefer mono-material PE mailers.
- Germany's packaging act (VerpackG) — sales packaging usually must be registered in LUCID and volumes reported. Buyers typically do this in Germany, but they need material and weight data from you.
- UK Plastic Packaging Tax — meeting the recycled-content threshold removes the tax, so confirm recycled ratios and supplier declarations well before the UK order ships.
- France's Triman and sorting info — recycling instructions must be marked per material; plastic and paper do not share the same marking.
8. Cost and MOQ Factors
Unit price depends on thickness, size, number of print colours and coverage, adhesive type, recycled content and order quantity. Plain bags have more flexible MOQs; printed bags start from a plate and machine-run quantity. Exact volumes and prices depend on specification — test a sample for drop and abrasion resistance first, then lock the spec.
